Moranbah North Coal Stacker Footing Stabilisation

Evoke Maintenance Services undertook a critical stabilisation project to address subsidence in a coal stacker’s rail footing. The team implemented a staged excavation and reinforcement plan while ensuring uninterrupted coal production.

The Challenge

Evoke Maintenance Services was engaged to stabilise the footings of Product Stacker Sk641 at Moranbah North in Queensland, a critical component in the coal production and export process. The stacker, responsible for arranging washed coal for train load-out, was observed to be sinking along the length of its rail track. To prevent further subsidence and maintain operational efficiency, an engineered repair method was required. The project had to be executed without disrupting coal stacking operations.

Our Solution

Our team collaborated closely with the client and engineers to develop and execute a strategic stabilisation plan. The designed method involved excavating approximately 2 metres below the rail beam footing and extending 900mm underneath. These sections were filled with 40MPA concrete to provide additional structural support. Excavations were completed in 3-metre increments along both the inside and outside roads of the stacker, ensuring seamless integration with the client’s operating schedule. Specialised buckets were designed and fabricated to enhance excavation efficiency while minimising equipment damage. A staged approach was adopted, with every second pier excavated, poured, cured and tested before backfilling and compaction.

The Result

Evoke Maintenance Services successfully delivered the project on time and 14% under budget. A total of 868m3 of concrete was poured, with 3,649 man-hours invested. No first aid cases, medical treatment injuries, or lost-time injuries occurred throughout the project. A final survey at project completion, followed by a secondary assessment three months later, confirmed that no further movement had occurred, validating the effectiveness of the repair method. Additionally, the project was executed without interrupting the coal stacking process, ensuring continued production efficiency.
